From Calipers to Finished Part at Warp Speed: AI-Driven Code-CAD
How we united multimodal AI computer vision, parametric Python modeling (build123d / OpenCASCADE), and additive manufacturing to reverse engineer an ergonomic snap-lock adapter in under one hour — without touching traditional CAD software.
1. Executive Summary
Traditional reverse engineering of workshop accessories is slow and inefficient: it demands repetitive caliper measurements, tedious sketching in heavy GUI CAD software (such as Fusion 360 or SolidWorks), test prints, and 4–6 cumbersome iteration cycles.
In this project, Builders Group demonstrates what next-generation agile hardware development looks like. By fusing multimodal AI vision, parametric Code-CAD (Python + build123d), and automated slicer feedback, we developed a snap-lock vacuum adapter with an 18° ergonomic angle. The process advanced from caliper photos to a 100% production-ready STL and STEP model in 7 rapid code-driven iterations – without opening a traditional CAD window.
2. The Challenge & Complex Geometries
The goal was to connect a GALAX PRO 20V delta sander to a professional workshop vacuum (Festool 30.4 mm ID). The stock dust canister filled within minutes and spilled fine dust into the workspace.
01. Obround / Oval Profile
The sander port is not circular: 37.0 × 9.9 mm with corner radii R = 2.4 mm. Tolerances require an exact airtight slide fit.
02. Asymmetric Keyway
An external rib on the tool requires an internal slot with width 3.20 mm, depth 2.87 mm, and an asymmetric offset of Y = -1.45 mm.
03. Spring Retention Latches
Internal tool clips grab into the dust channel. The adapter requires a 2.5 mm solid lead lip, followed by centered retention grooves (6.77 mm wide, 0.65 mm deep).
04. 18° Ergonomic Up-Angle
A straight adapter strikes the workbench when sanding flat surfaces. The port was lofted 18.0° upwards into a conical circular hose interface (∅ 31.0 → ∅ 29.8 mm).
3. The AI Workflow: How It Worked
Step 1: Multimodal Vision Decodes Analog Tools
The physical part and tool opening were photographed with a digital caliper and a steel ruler. The AI vision pipeline extracted sub-millimeter coordinates, the keyway's center of mass, and the retention latch offset (18.5 mm from lip to center).
Step 2: Code-CAD Replaces Manual GUI Clicking
Rather than manually sketching in a GUI CAD workspace, geometry was defined in Python using build123d on top of OpenCASCADE:
- Git Version Control: Every dimensional tweak is tracked as a clean code commit.
- Exact Analytical Lofts: The transition between the asymmetric obround profile and the 18° round port is calculated without polygonal artifacts.
- Instant Recompilation: Updating the front retention lip from 0 mm to 2.5 mm recompiled the 3D model in under 2 seconds.
Step 3: Slicer-Assisted Iterations (V1 → V7)
In Version 5, the keyway cut through the exterior shell wall during the loft transition. The AI spotted the flaw in slicer preview renders, added an exterior reinforcing ridge (2.4 mm solid wall), and centered the internal latch pockets in Version 7.
4. Technical Specifications (Final V7)
| Parameter | Value | Function & Purpose |
|---|---|---|

| Hose Interface | ∅ 31.0 → ∅ 29.8 mm (taper) | Standard Festool 30.4 mm hose friction fit |
| Internal Bore | ∅ 25.4 mm (1 inch) | Maximum airflow velocity with minimal pressure drop |
| Total Volume | 12,531.9 mm³ | Lightweight yet rugged solid construction |
| Print Duration | 45–60 min | High speed on CoreXY platform |
5. Additive Manufacturing & Materials
Why PETG over PLA? Regular PLA is too brittle. Repeated flex cycles as the retention latch snaps into place quickly cause microfractures and catastrophic fatigue failure. PETG provides superior impact toughness, high interlayer bonding, and dampens persistent tool vibrations without delaminating.
Print Configuration:
- Orientation: Obround mouth flat on the build plate (Z = 0). Yields Zero Supports and maximum shear resistance along the retention ridge.
- Perimeters: 4 solid walls for 100% vacuum integrity preventing air leakage between layers.
- Infill: 25% Gyroid for isotropic torsional stiffness.
6. AI-Generated Brand Engineering (Vector Graphics)
The project also redesigned the machine's aesthetic into a professional "Festool theme" through parametric SVG graphics:
